Plastics and injection molding: Lean manufacturing software for plastics and injection molding plants

LeanSuite runs the daily routines of a plastics manufacturing plant in one place. It covers timed mold change checklists, press and dryer care, injection molding defects, setup skills and press safety. Every short shot, missed check or slow mold change becomes a tracked action with an owner.

The problem

What slows plastics and injection molding plants down

Injection molding, extrusion and blow molding plants run many molds and materials on a few presses, often around the clock. Here is where that slows them down.

  • Mold changes and startup scrap

Every mold change means pulling one tool, hanging the next, connecting water and hot runner lines, then purging and dialing in until parts pass. Long changes push plants into long runs and extra stock, and the first shots after startup go in the scrap bin.

  • Short shots, flash, sink and other molding defects

Wet resin, a cold mold, a worn check ring or a setting changed on night shift can all move the process. Short shots, flash, sink marks and splay show up mid-run, and if the cause is never found the same defect returns the next time that mold runs.

  • Press, dryer, chiller and robot stops

A blocked water line, a failed heater band, a dryer that stopped drying or a robot that drops parts can idle a press for a shift. Short stops at the robot, conveyor or granulator rarely reach a downtime report, so nobody sees what they add up to.

  • Purge, regrind and resin lost to scrap

Color and material changes create purge and startup shots, and rejects pile up beside the press. Some goes back in as regrind within the limit the customer allows, the rest is scrap. Without a cost on each loss, nobody knows which mold or change wastes the most resin.

  • Setup skills held by a few technicians

Hanging molds, setting a process and fixing a robot take years to learn, and many plants lean on a handful of process technicians across every shift. When one is off, molds wait, or run on settings nobody wrote down.

  • Press, robot and hot mold safety

Operators reach into the mold area to clear stuck parts, technicians work on hot molds, heater bands and hydraulics, and robots move fast inside their guarding. Paper lockout binders and guard checks fall out of date.

How LeanSuite helps

How LeanSuite helps plastics and injection molding plants

Each problem maps to a LeanSuite module you can start with on its own, then connect to the rest.

  1. Mold changes and startup scrap

In LeanSuite: Run each mold change as a digital checklist in Lean Creator, and Issue Management flags missing items. Every checklist logs how long each step took, so Kaizen & Projects shows which steps to attack. Vision AI can also split a filmed changeover into internal and external tasks; it is priced separately from the facility plan.

  2. Short shots, flash, sink and other molding defects

In LeanSuite: Issue Management logs each defect where it is found, the QA Matrix costs and ranks it, and Kaizen & Projects runs the root-cause project. Every internal and customer defect gets an AA, A, B or C priority, and the top ones become Kaizen or CAPA projects. After a project closes, LeanSuite tracks that defect code for 90 days and reports the savings of the fix.

  3. Press, dryer, chiller and robot stops

In LeanSuite: Operators log each minor stop in one tap with its category, duration and cause, and Cost Management adds the stops up into a costed loss tree per machine. Digital CILR checklists put each press's clean, inspect, lubricate and retighten routine on the operator's Daily Standard Work, and operators flag an abnormality with a photo without leaving the checklist.

  4. Purge, regrind and resin lost to scrap

In LeanSuite: Import your loss data and LeanSuite builds a loss tree that puts a cost on each loss, then tracks the savings as you remove them. Each record is sorted into a cost bucket and a causal or resultant loss, and a high-impact loss starts a Kaizen event in one click.

  5. Setup skills held by a few technicians

In LeanSuite: LeanSuite keeps a live skills matrix: people qualify through training and digital sign-offs, and gaps show up before they cost you a shift. Film a mold setup once and LeanSuite drafts the work instruction with numbered steps, photos, tools, PPE and warnings from the video.

  6. Press, robot and hot mold safety

In LeanSuite: Lean Creator runs lockout procedures as photo-verified isolation steps, and only trained, authorized people can start a lockout. Anyone can report a near miss by scanning a QR code with their phone, and each hazard becomes a corrective action. Guard and interlock checks can run as scheduled audits with photo evidence.

FAQ

Questions from plastics and injection molding plants

  1. Yes. Each mold change runs as a digital checklist in Lean Creator, missing tools or parts are flagged as issues from the tablet, and every step is timed, so you can see which steps make the change long. Vision AI can also film a mold change and split it into internal and external tasks; it is priced separately from the facility plan.

  2. Operators log each defect where it is found, with a photo. The QA Matrix puts a cost and an AA, A, B or C priority on each internal and customer defect, so engineering works on the costly ones first, and the top ones run as Kaizen or CAPA projects with root-cause analysis. Our lean playbook for molding plants lists the common defects, their usual causes and what to check first.

  3. No. LeanSuite does not read PLCs, press controllers or sensors, and it is not an MES or a machine-monitoring system. Operators log stops, defects and checks on a phone or tablet, and LeanSuite runs the improvement work around your existing systems.

  4. LeanSuite is not a certification, it is not a quality management system and it does not make a plant compliant. It helps molders run and evidence routines those standards call for, such as process audits, training records and corrective actions, with a time-stamped record of every check that can be exported for the auditor. Medical molders keep device and design records in their validated quality system.

  5. LeanSuite is one flat price per facility with unlimited users, so every operator on every shift can use it without adding seats. There is no published annual price; you can request a quote on the pricing page. The first module is live in under a week, and LeanSuite's team does the setup. A 90-day pilot costs $3,000 per facility.
