Packaging, printing and converting: Lean manufacturing software for packaging manufacturers, printers and converters
LeanSuite runs the daily routines of packaging manufacturing in one place. That means makeready checklists on presses and folder-gluers, operator care on corrugators, short stops logged by cause, print defects routed to quality and line clearance audits with photos. Every missed check, stop and defect becomes a tracked action with an owner.

The process
Where packaging plants lose time and quality, stage by stage
Most packaging and print plants follow the same five steps, whatever the substrate. The machine that sets the plant's output differs: a corrugator, a press or a folder-gluer.
Print: flexo, offset, gravure or digital
Makeready on plates, anilox, blankets and ink is the biggest loss on short runs, followed by sheets or metres run to bring color and register into tolerance. Color approved by eye varies by shift.
Laminate and coat
Adhesive mix, coat weight, curing and web tension decide bond strength and curl. A problem made here often shows up later, at converting or at the customer.
Convert: corrugate, die-cut, fold-glue, slit or bag-make
Die and tool changes, feeder jams, glue skips, warped board and knife wear cause short stops and breakdowns. On a corrugator, a splice or a board change makes waste in seconds.
Pack and palletize
Wrong counts, mixed jobs in one case, crushed corners and missing labels start here, usually when the end of one job and the start of the next overlap.
Ship
A wrong pallet label or a short shipment turns into a complaint, a credit and a lost on-time-in-full score, even when the product itself was good.
The problem
What slows packaging, printing and converting plants down
Corrugated, folding carton, flexible packaging, label and commercial print plants run many short jobs on big, fast machines. Here is where that slows them down.
Short runs and frequent makereadies
Short runs mean a press or folder-gluer changes job several times a shift: plates, anilox rolls, inks, dies, feeder and folding settings. Each makeready runs a little differently by crew, and the next job's plates, dies and board are often fetched after the machine has stopped.
Makeready and startup waste
Sheets and metres are run to get color, register, glue and fold right before the first saleable unit, and more is lost at every splice, web break and restart. Waste is often booked as one number at month end, so nobody knows which job, machine or crew made it.
Breakdowns on corrugators, presses and folder-gluers
These machines have many wear parts: belts, bearings, knives, glue systems, vacuum and feeders. Small leaks, worn belts and dirty sensors grow into stops when nobody looks for them, and maintenance spends the day firefighting.
Color, register and glue defects
Color drift, mis-register, hickeys, streaks, weak glue lines and bad folds show up mid-run or at the customer. The same defect comes back on the next job because the cause was fixed on one shift only.
Wrong copy, mixed jobs and line clearance
A pallet with an old artwork version, cartons from two jobs in one case or a missing lot code reaches a brand owner, and one complaint can put the account at risk. These errors start where line clearance, first-off approval and label checks are done from memory.
Nip points, blade changes and forklifts
Rollers, unwinds, die-cutters, guillotines and balers all have nip and shear points, and clearing a jam or changing a blade without full isolation is a common shortcut. Forklifts move reels and pallets through the same aisles people walk.
How LeanSuite helps
How LeanSuite helps packaging, printing and converting plants
Each problem maps to a LeanSuite module you can start with on its own, then connect to the rest.
Short runs and frequent makereadies
In LeanSuite: Run each changeover as a digital checklist, get missing tools to the line fast, use step times to cut every setup, and let AI split a filmed changeover into internal and external tasks. Operators tag a missing item from the tablet and the right team is alerted. Every checklist logs how long each step took, so the Kaizen module shows which steps to attack.
Makeready and startup waste
In LeanSuite: Loss & Cost Management gives you one structure for downtime, cost of poor quality and waste, costs each loss and ranks them so you know where to start. You upload loss or defect data from a spreadsheet and map its columns once. Start a Kaizen event from a high-impact loss in one click.
Breakdowns on corrugators, presses and folder-gluers
In LeanSuite: Operators follow step-by-step, photo-guided checks to maintain baseline equipment health, and minor leaks and vibrations are tagged and routed to maintenance instantly. Professional maintenance tags turn radio calls and firefighting into work orders every technician can see, own and close out.

Color, register and glue defects
In LeanSuite: Operators scan a QR code and flag the non-conformance with photos, straight from the floor. The NCR alerts Quality and Engineering at once, and systemic issues become a CAPA with its own approval steps, root cause sections and action plan. The fix goes out as a required One-Point Lesson every affected operator acknowledges.
Wrong copy, mixed jobs and line clearance
In LeanSuite: Build the checklist in Lean Creator, or let the AI draft it, and schedule it in Daily Standard Work to a person, a role or a machine, with a repeat rule. Checks are completed on a phone or tablet, with photo evidence where required, and rules on the answers raise actions automatically. Every audit, finding and corrective action is time-stamped and logged.
Nip points, blade changes and forklifts
In LeanSuite: Lean Creator runs photo-verified isolation steps, and LOTO procedures are tied to the Skills Matrix, so the form won't open unless the user holds a valid authorization for that machine. Anyone can log a near miss by scanning a QR code with their phone, and rules send each report to the right owner with a due date.
Standards
Standards and rules packaging and print plants work to
Which ones apply depends on what you make and who you sell to. LeanSuite does not certify a plant against any of them; it keeps the records of the checks, audits and actions your own program produces.
- ISO 9001The quality management system most converters hold, and the base many customers ask for first.
- BRCGS Packaging MaterialsThe hygiene and product safety standard for packaging that touches food or other sensitive products, widely asked for by retailers and brand owners.
- SQF and FSSC 22000GFSI-benchmarked food safety schemes with modules for food packaging manufacturers.
- ISO 15378GMP requirements on top of ISO 9001 for primary packaging materials for medicinal products, such as blister foil, labels and folding cartons for pharma.
- FSC and PEFC chain of custodyTracks certified fiber from the mill to the printed box, so the claim on the pack can be backed up.
- OSHA lockout/tagout and powered industrial trucksThe U.S. rules on controlling hazardous energy before servicing a machine and on forklift training and inspection.

FAQ
Questions from packaging, printing and converting plants
It gives you the tools to do it. Each makeready runs as a digital checklist on a tablet, and operators tag a missing plate, die or tool so the right team is alerted. Every checklist logs how long each step took, so you can see which steps to attack. Vision AI can also split a filmed changeover into internal and external tasks and propose a shorter sequence; it is priced separately from the facility plan.
LeanSuite is not a certification and does not make a plant compliant. It helps you run and evidence the routines those standards ask for: line clearance and hygiene checks, internal audits, non-conformances and corrective actions. Every check, finding and action has a time-stamped record.
Yes. Operators tap large buttons on a tablet to log a misfeed, sensor fault or minor jam the moment it happens. LeanSuite adds the stops up, puts a cost on them and builds a Pareto chart of the biggest hidden losses. It does not read PLCs or sensors itself; if your stop data already sits in a database or a spreadsheet, it can be pulled in on a schedule.
No. An MIS or ERP runs estimates, orders, scheduling and costing, and a monitoring system counts what the machines do. LeanSuite runs the improvement routines around them: changeover checklists, operator care, defect and stop tags, audits, training and the projects that fix the biggest losses.
LeanSuite is one flat price per facility with unlimited users, so every operator on every shift can use it without adding seats. There is no published annual price; you can request a quote on the pricing page. Operators sign in with an employee ID, no company email needed.
The first module is live in under a week, and LeanSuite's team does the setup. A 90-day pilot costs $3,000 per facility.
