Pallet racking inspection checklist

A pallet racking inspection is a check of the racking for damage and misuse: bent uprights, damaged beams, missing beam locks, loose base plates, missing load signs and overloaded bays. Most racking damage comes from forklift impacts, and a damaged upright can carry much less than its rating. A common way to decide what to do about damage is a traffic-light rating: green for damage within the maker's limits, keep using and check again; amber for damage beyond the limits, unload and repair within four weeks; red for serious damage, offload and isolate the bay now. In the UK this rating is set out in SEMA's guidance on rack inspection. In the US, OSHA 29 CFR 1910.176(b) requires stored material to be stable and secure against sliding or collapse; it does not set a damage rating. Page 1 of this template has 15 checks in four groups for up to eight aisles, with the rating key. Page 2 is a damage log with aisle, bay, beam level, component, damage, rating, whether the bay was offloaded, repair and sign-off, and a layout sketch. The Excel version has the checks for up to ten aisles with counts, and a damage log that sets the repair due date from the rating, treats amber as red once the repair days pass, and counts damage by rating.

When to use it

When to use a pallet racking inspection checklist

  • For regular rack checks: a quick visual weekly and a recorded inspection monthly are common.
  • After any forklift impact with the racking, however small.
  • When racking is moved, reconfigured or loads change.
  • To keep a record of damage found and repaired between expert inspections.

How to fill it in

  1. 1

    Walk each aisle from the floor

    Both sides, at the base and up the uprights. Most impact damage is in the bottom few feet.

  2. 2

    Mark each check per aisle

    No damage, or the rating: green, amber or red. Use the damage limits from your rack maker.

  3. 3

    Act on red at once

    Offload the bay and isolate it before you leave the aisle, and keep it out of use until it is repaired.

  4. 4

    Log every damaged component

    Aisle, bay, beam level, component and what is wrong, so the right part is repaired.

  5. 5

    Repair amber within four weeks

    Unload it and do not reload until repaired. Amber not repaired in time is treated as red.

  6. 6

    Check repairs and sign off

    Someone authorized checks each repair before the bay goes back into use.

On the sheet each check is marked per aisle: no damage, or green, amber or red by your rack maker's damage limits. Every green, amber and red goes in the damage log with its bay and beam level.

Uprights and bracing

The frames

A filled-in example

Illustrative, not a benchmark

An example: a monthly inspection of six aisles (illustrative).

  • Aisle 3, bay 12: front upright bent at the base, rated red. The bay was offloaded and isolated before the inspector moved on.
  • Aisle 5, bay 4: a beam lock missing at level 2, rated amber; a lock was fitted the same week.
  • Aisle 1, bay 7: a small dent in a column guard, rated green, logged to check next month.
  • Two load notices were missing and were reprinted.

The red upright was replaced by the rack supplier and signed off before the bay was reloaded. The team also asked why aisle 3 was hit and found pallets being turned at the end of the aisle; they added an end barrier.

Common mistakes

  • Leaving red loaded

    A bay with serious damage stays loaded 'until the repair comes'. Offload and isolate it now.

  • Straightening uprights

    Bent steel should be replaced, not hammered back. Follow the rack maker's guidance for repairs.

  • Not reporting impacts

    Drivers who fear blame do not report hits. Make reporting the expected thing to do.

  • No load signs

    Without posted capacities nobody can tell whether a bay is overloaded.
